Well Saturday I did some much needed maintanence on the 300tdi disco,

Oil & filter change
fuel filter
air filter
transfer box oil topped up (took loads ??)
Light connectors sorted as the main beam only worked when it felt like.
front diff topped up

few probs though - could not get the drain plug undone on the gearbox nomatter what but undid the filler hole and oil came gushing out???? how can there be too much in it?

Also rear diff - the filler is rusted in solid, can I wreck it if too much brute force is used. I have soaked in WD and will try again tomorrow?

Yep soaking it with Wd is best policy,as you say try again tomorrow.
I have had the the same problem in the past, you could use a breaker bar with a really good fitting socket(more leverage) Worked for me..

Too little oil in the transfer box, and too much in the main box. A leak from one to the other perhaps!!

Try tapping the drain plug with a hammer, it shocks the threads and the copper washer.

Is the oil Red ATF or a mix? If it's red, it's been overfilled, if it's a mix, then Transfer oil is getting in.

I think it used to be red!!!!

Is a leak between the two dangerous?

It's not dangerous, but the two oils are different.

I thought the R380 and the LT230 were two separate entities ie. isn't there a drain between the two and two separate seals

Charlie is right if the seals leak there is a telltale hole between the boxs well there is on 300 and td5.
