View Full Version : Bob the disco, can i build it????

kbraidwood
2nd May 2007, 21:51
Ok, so it would seem that the disco i bought a while back is shall we say a little porous in the rear end. Took the bumper off today and found a distinct lack of rear crossmember coupled with extra ventilation holes througout the boot floor section. Not what i expected to see when its supposed to be going for mot tommorow morning!!!!, I guess not now!!!

So, do i spend 3-400 quid rebuilding as standard or do i just take the grinder to it and cut the prescribed 16" out of the back end, add some box section and hey presto, bob the disco reborn.

My own thoughts lean toward the latter, but then look what i did to the 109........My wife reckons im nuts so her opinion doesnt really count. What do you lot reckon???

To bob or not to bob, that is the question.......answers on a forum post please.

I would say go for it if your confident about doing it, I have seen a few bobtailed Disco's and they look better than Range Rover's in my opinion. Or you could go the whole hog and make it into a truck cab like Sandy's.

Probably safer to stick with the bob idea, mines a 5 door......:eek::eek:

Funny you should say that huey, so happens i was down sandys way today and picked up a few fabrication items, then came home and began poking round a few rusty bits, then as if by magic my reciprocating saw sprang into life...........the results thus far can be seen below.

Part two tommorow i guess!!!!!

Plan is to try and keep 4 doors, seats and the sunroof, but you know how it goes, evry build is a first, and all depends how much i have to take out of the back to make it all fit back together. Also the damned thing has twin sunroofs just to make life more interesting, but not bothered if i have to lose one of those.

Ok so heres part two........

Started today by cutting the rest of the excess floor out, although in time ive decided that the whole lot has to go. Ill leave whats there for now just to hold the frame in place till i attach the rear crossmember etc.

A lot of time wasted today was just grinding off and tidying excess metal from the bottom of the rear frame etc etc just to get an idea of how much i need to trim back the supports etc for the roof section, turns out that its 16 inches from the boot floor, but only 12 from the roof section. Joy of joys it looks like ill manage to keep both sunroofs after all.

As you can see in the pics below i gave the rear section its first trial fit, and it has to be said im quite pleased with the way its gonna look when its finished. Itll will look just about right i reckon, not too short, and certainly not too long!!!!!.

A quick measure tells me that the chassis when cut will sit around 8 inches or so lower than the body work which is just about what id planned. It should sit just above the level of the alloy rim which is more than enough ground clearance, and giving a departure angle of around 80 degrees.

Ok, so its been a quiet start to the week disco wise, spent sunday trimming bits here and there in preparation for the final roof cut. Loooks like its gonna be ok, ive managed to work it so that ive kept the rear sunroof, and managed to keep the strengthening bars for the roof in one piece by taking them out at their natural joints which i will re-spotweld back together once the roof is in final position.

Todays task was to manage to clear enough space in the garage to get the disco inside, by the looks of the forecast the weather is gonna turn quite poor over the next few days. Got it in, but had to move the other project AKA fish's 88 to the safe surroundings of the mother in laws garage. Come to think of it i should use it more, its more than twice the size of mine.......complete with inbuilt pit!!!! (makes mental note:) will need to be nicer to her in the future.

So im off tommorow, so a final tidy up in the garage, then i can get on with the disco in relative comfort. feel a couple of trips to the council re-bycyling center coming on too.......far too many scrap landy bits lying round!!!!

Ok, so thursday proved to be quite productive. Managed to cut away 24" of chassis from the rear end and position temporarily the rear body x-member and the new rear chassis x-member (looks suspiciously familiar) test your landy knowledge and see if you know what its originally for.

Once the chassis x-member and body member were in place it gave me a platform to begin final installation of the rear body frame which went pretty well to the point that its now permanantly welded in position barring the cosmetics of trimming the roof panel and final shaping of the alpine lights.

Pics below show the progress thus far, and you can see from the shot of the interior roof that i have managed to keep the roof support members in one piece which will give a bit more strength to the build when its finished. The croos beams for the window apertures proved a little more troublesome to line up because of the difference in height and width of the body at the rear end. With a little help from a ratchet strap wrapped round the aprture for the alpine lights i managed to pull them in quite nicely.

P.S. The rear x-member for the chassis is new although it looks a bit scruffy, but its just surface rust which will wire brush away quite easily.

More to follow...........

Ok, so rear of body welded in place, i turned to the NSR wheel arch which has become moth eaten for the first 2" or so all the way from the rear to the door pillar..............out came mr angry the 4" grinder and chopped 6" x 21" of grotty old arch away. The pics below show the arch cut and cleaned up reay for the repar panel which ive fabricated to be welded in. You will notice also that ive cut the whole panel above the wheel arch out also. This is partly due to corrosion, but also it will be a lot easier to repair the arch with it gone, and it will make life easier and look a lot tidier if i fabricate one single sheet to fill the gap rather than have a cut and shut panel between the pillar and the rear body section.

Full marks that man, go to the top of the class!!!!!..........i think itll look the mutts nuts when its finished. Will probably have to extend it slightly at each end to bring it in line with the rest of the body but it should look tidy when done.

So, today i managed to get a few more hours at the disco. Finished rebuilding the NS rear arch and window surround panel, refitted the seatbelt / seat locking bracket, sealed the whole lot and overpainted with a zinc based weldable primer. Its looking damned solid bar the bottom edge where i have to fabricate a closing panel to fit to the rear door suround panel ( pics to follow tommorow, forgot to take my phone out with me).

Next part is to do the same type of repair to the wheel arch at the other side. Im hoping it wont be quite as labour intensive as the corrosin doent seem to have bitten too far through the bodywork.

Made a trial fitting of the rear x-member, body x-member and rear door tonight and it looking just about spot on measurement wise for welding in place permanantly.

My thoughts turn toward where the hell am i gonna put the fuel tank???

only realistic way i can see to put any sort of decent sized tank in is to custom make an alloy tank to fit between the rear wheel arches......bang goes any boot space i had left......lol.

I should however have enough space to make a couple of custom built lockers to take the usual recovery gear etc etc. Time will tell, its just a case of seeing what works.

Today sees the repairs to the wheel arch at the drivers side nearing completion. Only thing left to do is to refit the plate for the seat belt mounts.

Corrosion wasnt quite as bad as i expected so it was just a case of making and fitting the replacement arch and surround panel and put two brace plates on the door pillar at the bottom where it meets the wheel arch panel.

Tommororw should see a start to getting the rear x-members in final position and tacked in place. Its beginning to come together quite nicely, i can see light at the end of the tunnel!!!!

OK, so today didnt quite go to plan, got caught up in other things. Managed a couple of hours tonight but couldnt be bothered geting the welding wand into action cause it was too late.

Did however make the first cuts in the rear quarters to begin shaping them to fit the body. (Makes mental note, must buy small jigsaw) The big electric saw i used on 90% of the body work is way too aggressive to use on the thin aluminium quarter panels. but first indications are that its gonna be awkward as hell to cut and shape the panels properly, so one bit at a time i guess.....this should be interesting. Strange thing is that now theres a few bob discos going round theres very little in the way of pictures etc on the web showing how they have all been done. So its just a slow process trying to get everything right first time.

will get some more pics up tommorow, with the rear of the quarter fitted in place it really is starting to look like a true representation of the finished item. Still a long way to go though, but the next week or so should see the hard work over and done with ready for the cosmetics of the interior rebuild, painting etc etc. Hmm........what to do colour wise???......might go for something a little different to the norm. Any suggestions??

Today was quite productive all things considered, finished the cutting of the Nsr quarter and joined the 2 sections together aviation style.

Firstly you go to the local hardware store and purchase one of these black and decker pilot drill bits which allows you to drill a hole in the sheet metal, without going all the way through giving a hole of around 1/8th inch in the center with around 7mm of a countersink enough to take the head of a small rivet.

Secondly you drill a series of holes along the edge that you want to joint.

Third you pop rivet a strengthening plate along the edges and join the two together. Quite nifty really, quick smooth down of the rivets with a grinder to bring them flush to the panel, quick skim of body filler to fill the seams and depressions of the rivet holes and hey presto, you should have an almost invisible joint.

Progress so far................Well, today saw the rear x-member set in place, welded along with the support beam for the body attached, then tack welded the 2" angle section in place to form the rear door aperture......Phew......busy afternoon.......lol.

Pics below to let you all have a nosey.

Almost had a disaster when i found that the osr corner had moved during welding at somepoint leaving the overall length half an inch short. Much cursing and swearing followed by a couple of smokes, much head scratching and i came up with the simple solution. Take one piece of wood, measure to the distance between the rear of the body and the bpost for the rear door, make it half an inch too long and with the aid of a 2lb knocking stick use it to stretch the body back to the correct dimension. It worked with perfection and everything is once again welded in place accurately. Even the rear door closes properly, which it never did before!!!

So onwards and upwards to the next part.............time to remove the rest of the boot floor, clean it all up and fit a new panel in. Im thinking alog the lines of a steel under panel with a nice big square of chequerplate on top. I think itll look the dogs when its done.

Well, somedays you just dont feel like you get much done...........:rolleyes::rolleyes:

Today saw the first hour and a half messing around with the welder, fitted an new liner, tip and shroud. Thought id better do it before the welder decides to play up. seems to be working a bit better now.

Following that i made up the inner flange for the boot floor where it meets the rear door slam panel.......another piece of angle section bites the dust!!!

By the time that was all done dusted and welded in place, id kinda lost heart a little bit, due to the fact that it feels like ive been messing round with this thing for far too long now. To cheer myself up a bit i re-connected the battey and took it outside just to have a look round from a distance just to see how its looking overall. easy to just bash on when its inside but you never quite see the overall shape of things like this when your standing less than a couple of feet away from it.

Pics below............opinions please...........anything you'd have done differently??

Not a lot done over this weekend, but managed to get the boot floor chequer palte panel sealed and riveted to the floor, looks very neat, just the corners behind the tailgate to cut to shape and fit and that will be complete.

Spent a couple of hours tonight cutting and trimming the roof panel which ive now welded together, just the hole for the sunroof to re-cut and it will be ready for final grind down of the weld and filling prior to painting.

other than that, just a few cosmetic bits to finish off around the alpine light apertures prior to fitting the quarter panels for the last time.

Light at the end of the tunnel...........well its still a long way off being finished, and its all the wee bits that take the time to finish off.

Darn.....forgot ive still to clean up and weld the bottoms of the tailgate panel to the new x-member............ach well, add it to the list.....:D:D:D

Slow progress over the course of this week mainly involving finishing the rear door aperture which is looking fairly reasonable. Thing i have to keep telling myself is that its gonna be an offroader when its done, but still i find myself paying attention to the little details...............the hours they eat up is unbelievable.

Anyway, pics below for those of you who want to see what it looks like with its first coats of paint to the rear X-members. And yes, i have painted the inner door recess black, which is what im going to do with the rest of them too, think it will help break up the orange a fair bit, and also it will be easier for maintaining the appearance of the inner doors...........black is black afterall!!!!!.............:D:D:D

Cough splutter wheeze.............bleuch............just came in from the garage after priming the first quarter panel............jings that spray dust can be nasty stuff...............and thats with a mask!!!........however, im chuffed to say that its looking damned good for a panel that a couple of weeks ago was lying in the corner in three bits!!!!.

Almost all of the join is completely invisible with only a small imperfection where the swage line is mid panel. Considering though that the panel changes dimensions somewhere in the 16 inches that i cut out its a pretty good looking job. It has probably taken me more time pro-ratio to finish this quarter than to do any of the rest of the job, but its been worth it to see it primed ready for colour.

Also primed the bonnet tonight and will complete priming the rest of the N\S panels by the end of this week.

Pics to follow soon..............just waiting for the paint to dry........lol

Incidentally, for anyone who is interested, im using a polyurethane based paint for the top coat, with a high build zinc based primer as intermediate, and a sigle pack acid etch primer for the areas of bare metal. Blurb from the manufacturers website below.

PU100 A.C.E. Finish (http://www.spencercoatings.co.uk/inc/app/devfiles/data/r/e/resources-02HPU.pdf)
...high quality, medium build finish based on a polyurethane modified alkyd resin. The product is suitable for all types of application (brushing, hot spray etc.) and is ideal for repairers and original equipment manufacturers.
...good through drying and fast re-coat properties, excellent gloss and offers a superb long life finish with good resistance to chemical washing and chipping.
...all agricultural equipment, general fabrications, trailers and coach bodies of any size.

its a lot easier to paint as much as you can in one go, youll use a lot more paint and materials doing one panel at a time, and personally, i wouldnt recommend doing it unless you have a lot of time patience and knowledge, because 90% of the finished result really does come from the preparation. anyone can spray and make the paint shine, but to have it looking great takes a lot of know how...............and im still learning everytime i go near the damned thing.............lol

Yes its all part of the fun, and thats just what im making with this project.............FUN..........the last landy, (Yoda the 109) was a large project too, convertion to 19j TD, full suspension and steering rebuild etc etc, and i did it with the wrong attitude, it had to be done as quick as possible, i wanted it finished like yesterday............in the end i ended up with a finished motor more than capable of doing anything i wanted it to do, but i didnt feel happy with it, there were niggles here and there, and it was a complete lack of satisfaction that led to me selling it.

This time, im just taking my time doing a bit when i either have time or just feel like it and im paying attention to the details. The satisfaction factor is 100% more than the last one, and im enjoying the challenges as they come along. I intend to keep this one for a long while so its gotta be right when its done.

that "take yer time, do it once, do it right" is the perfect atitude... despite having to hoof it back n fore to work every day and bus it to Banchory at the weekends to work on her, that's how I tackled HRH's partial rebuild (everything forward of the bulkhead got some kinda treatment ranging from a lick of paint to radical upgrade).

The only part of the job I've lasting niggles with is the one part of the job I'd no option but to send out... the painting...

Did my research re paint selection... bought primer and top coat that were both compatable and about as user friendly as it gets.. I'll spare the details, but now I'm seriously contemplating having all the panels bead blasted back to bare metal to start again, but this time done properly... (like actually using the primer)..

Still faced with the lack of control over the outcome wories though, and with so much of the jobs on the list to be tackled this year revolving around a decent paint job, I'm rapidly increasing the count of worry lines...

Sorry..did not explain myself too well. I was going to prepare all the panels at once and spray them individually..as in, they would not all be joined together but laying seperate, then bolted back together...if that makes sense :) I want to do the insides as well as the finish on the 90 aint great and it seemed a bit silly just painting the bits you can see if the rest is falling off :)

ok, so tonight sees the start of the rubbing down for the rest of the passengers side, stripped the dorrs to get the handles etc off the exterior............nothing worse than seeing handles that have been masked round in my book!!!!. removed the side repeater and front light surrounds, so tommorow should see it in primer by mid evening im hoping.

Wish the weather would get a bit warmer so i can get her out in the sun, the polyurethane paint that im using is taking a good bit longer to harden properly, which is a ******, means that ive got to be extra careful around it in case i scratchit.

Funny you should mention them, i did think about cutting them off, but then i thought nah.........couple of small D shackles and they will make excellent recovery points. They are solid welded to the heaviest part of the crossmember so i reckon they should be ok for towing with.

TADA............finally managed to get the colour coat on to the whole of the passenger side today.............wasnt without drama though...........first i thought id rub out the couple of runs which appeared in the quarter when i painted it............BAD MOVE........being a polyurethane based paint it takes bloody weeks to harden properly. I soon found this out when i started rubbing it down to find that while the main of the paint was dry, the high parts of the runs were still very soft. As a result i took off far more paint than i had anticipated and had to respray the whole panel again. Dissapointing, cause it doesnt look quite as good now as it did the first time. You can see a few imperfections in the finish if you look closely.

On a brighter note, the rest of the passsenger side is looking pretty damned nice and very very bright as can be seen in the pics below.

Roof next i think, get it done out of the way so i can see how much paint i have left.

What are you going to do with the rear windows and alpine lights ?

Suggestions on a post card please...................:rolleyes::roll eyes:

Not 100% sure yet, probably perspex for the lower windows, but the alpine lights could be an issue. Im probably going to try and heat some 3mm perspex sheet around the curvature of the original alpine glass to see if i can make it work that way. Failing that, it might have to be a sheet of alloy or steel folded to shape. Would rather it was perspex in order to keep the originallity of the car, but if needs must then so be it.

Ok, so the end of the month came and went with me nowhere to be seen, i guess it will have to wait a while longer since im stuck out in the sea just off the coast of holland. Been here 15 days so far with no end in sight for the forseeable future...........

So, i guess the completion of the disco is gonna be delayed a while longer. Rumour has it that we are so busy that i might have to come home for a couple of days just to reset my offshore time so i can come back here for another 3 weeks. There goes august too then.........might get it finished around the end of september/ beginning of october time.........:( :( :(

But on the bright side...........the autumn weather should be coming in and i will look forward to a wet winters offroading!!!!!!

Cya all when i get home..............

Hmm, let me see, wheres the list of things to do.................finish the join of the quarter panel for the drivers side, prepare the whole drivers side, and rear tailgate for painting, carry out said painting weather dependant, fit all decals etc, finish rebuilding the interior, build a new fuel tank, modify the exhaust, completely seal and coat the underside..............the list goes on..............but hey, it will be done!!!!!.............:D:D:D

Where oh where has the time gone???.

Anyway, finally managed to get a few hours in the garage today, refitted the rear door, and stripped it of all its furniture to make ready for painting.

Prior to this ive had a few hours here n there in which ive managed to finish joining the rear quarter at the drivers side. This is now finished and ready for priming, which i hope to get done by the end of the weekend.

A couple of pics of the story so far, and one of a cheeky little penguin, which i took on a visit to edinburgh zoo last week with the kids.

Happy new year all,

Found this contraption in my shed a couple of weeks ago and though id better get round to doing summat with it............Waht with being off for so long with 2 busted heels etc etc, havent been mobile enough to do anything with it. Mind you, was back at the docs last week and xrays show that ive still got 2 broken heels, so looks like its gonna be around another 2-3 months before they heal properly............:confused::confused: . Not the best of news, but i knew they werent right before i went. So looks like ill not be offshore for a while longer.

On the bright side though, managed to hobble round the garage a couple of hours a couple of days this week. Although, coming inside and taking off the shoes aint much fun afterwards......much pain.

So, have just come in from painting the drivers side of the beastie, which completes the painting phase. Just the decals to go on to finish it when the paint is hard enough. Looking forward to getting it finished in the next couple of weeks, but theres not a lot left to do.

1 fit fuel tank
2 rebuild interior
3 make and fit windows
4 fix a leaking rear hub seal
5 change the steering coupling
6 bribe the mot tester...............only kidding

Other than these few bits n bobs its almost done. Looking forward to getting it out in the daylight to get the whole picture when its done. but so far so good.

Regards,

Kev.

shanno LOL...............too right i would, but next time i think id do a 3 door in pick up form with a 2" body lift, 2-3" on suspension, full set of sliders and big simex or fedimas. And.........since discos are becoming cheap as chips i might just go buy one for the fun of it when ive done with my other projects...............trouble now is that ive a series to chassis, and two young lads queing at the door for body work and resprays to bright orange..............where will it all end?????

i've just read my way through this complete thread and I'd like tae stick my tuppence in.

First off, Kev, brilliant job, really detailed pics and write up, it's what these forums were made for, excellent work, love the colour.

secondly, it was brilliant to read all the positive responses and constructive comments.

I'm running a 3.0 Hilux surf at the moment, I popped over here for a wee look after following a link from Stumpey Doofler on our forum ( http://www.hiluxsurf.co.uk/ ) and I must say, I'm very impressed (especially with the scottish section ) I intend to be a regular visitor because I think that anyone who likes to play in mud with trucks have very common grounds to discuss tech stuff, off road sites etc, even though the wheels they trundle round on come from a different factory.
I tend to avoid forums who get 'snobby' about the type of cars they drive but it doesn't appear to be that way here.

Hope to meet more of you in the future, I've met James (stumpey) on a couple of occasions at Drumclog.

Anyone heading to D9 end of April?

cheers Alan.
